
Why Most Infrared Heaters Die at the Wires (and How We Fixed It)
If you’ve ever had an infrared heater quit on you, chances are it didn’t fail in the middle of the element. It probably died right where the wires connect. Here is the problem: when you’re pushing high wattage, that heat doesn’t just go forward. It sneaks backward, traveling right up the lead wires. In a lot of cheap setups, that heat just cooks the insulation until it gets brittle and snaps. Then you’ve got a short circuit, and your heater is a paperweight.
The “IP65” Lie
A lot of generic heaters rely on basic shrink-wrap or some low-grade silicone. That stuff just can’t handle the constant heating and cooling. Once a tiny crack forms, dust and moisture move in. Now, you’ll see “IP65” stamped on a lot of these things, which is supposed to mean they’re dust-tight and can handle a water jet. But if the sealing is sloppy, that label is basically meaningless. Your wires oxidize, the resistance spikes, and the whole thing burns out way sooner than it should.
How We Actually Do It
We take a different approach to stop that heat from migrating. We use high-temp potting compounds and reinforced gaskets to create a real, airtight seal between the element and the leads. It’s not just about keeping water out, though. It’s about managing the heat. We use materials that pull the heat away from the wire junction so the insulation doesn’t basically fry itself.
A Few Things to Keep in Mind
There is a trade-off here. Because the seal is so solid, the lead-wire section is stiffer. You can’t just bend these wires aggressively like you would with unsealed leads. If you force it, you might crack the potting compound. Just make sure your housing has enough room for that rigid section to sit comfortably. Also, if your gear is shaking or vibrating a lot, take a look at your mounting brackets. The seal protects the guts of the heater, but since the seal doesn’t bend, all that mechanical stress hits the connection point. Give it some extra support so you don’t deal with fatigue failure down the road.
